2023 seemed to be the year where thieves attacking the Ford Transit Connect was on trend, and the trend seems to have continued into 2024. Last week we showed our Bat Shield development for the short wheel base Ford Connect, and this week we show our development for the Long Wheel Base side load door repair / security shield.

Why did Sussex Installations develop a separate shield for the Ford Transit Connect long wheelbase?

The long wheelbase and short wheelbase Ford Transit Connect have different door shapes, most notably around the wheel arch, so a single shield design couldn't cover both properly. The short wheelbase door has a wheel arch intruding into the panel that the long wheelbase door doesn't have, so Sussex Installations designed and tooled a dedicated shield specifically for the long wheelbase door shape.

How was this shield designed and built so quickly?

Because the customer's van was needed back the same day, and Sussex Installations didn't have a spare Ford Connect door on site to develop against, Jeff worked directly from photos of damage sent in by other customers and images he'd seen of similar attacks, then used the workshop's own laser cutter, press brake and CNC gasket-cutting machine to design, cut, bend, test-fit and tool up a new shield from scratch in a single day.

Why does the shield follow the shape and swage lines of the van rather than just being a flat plate?

Jeff deliberately styles each shield to follow the door's contours and existing bodywork creases, called swage lines, so it looks like part of the van's design rather than an obvious lump of metal bolted on, while still covering the area thieves are actually attacking.

Why did Sussex Installations test the hole positions before making the tooling?

Drilling test holes in an early version of the shield lets Jeff check and adjust the fitting positions before committing to the more expensive step of making dedicated tooling to fit the studs, avoiding costly rework if a hole needs to move even a couple of millimetres.

Is this shield suitable for both the short and long wheelbase Ford Transit Connect?

No, they are two separate products. Sussex Installations makes a dedicated Bat Shield for the short wheelbase Ford Connect, which needs a cut-out for the wheel arch, and this separate shield for the long wheelbase version, which doesn't have the wheel arch intruding into the door panel.

0:16 -We've been seeing more and more pictures being emailed to us by customers after break-ins in these Ford Connects in the recent few weeks and months.

2:16 -A little bit fiddly inside the door, perhaps a little bit here and there with the nuts and bolts, but generally goes on really, really nice.

2:42 -We've got, um, just to consider, we're trying to have a look at other pictures we've got from other people who have had attacks on Ford Connects.
2:50 -So we're making a versatile sort of shield that's going to cover the typical type of attacks, and also we want to give it some additional security as well as repairing the damage.
2:58 -There's some folds in the door for me to consider as well.
3:00 -So, going to have to cut a shape, um, going to have to draw and laser a shape that's going to fit this door.
3:06 -They're going to have to get onto the press brake, and going to have to bend and fold the shielding in order to match the contours of this door.
3:14 -I didn't have a Ford Connect spare door here on the premises that I could work on, so this particular development needs to be done in a day.
3:22 -So we need to get on, get this done, get the vehicle out today.
3:27 -But we have the resources, we've got the laser, we've got the press, we've got the CNC machine to cut the gasket, so we've got all the stuff here on site for development purposes, just to do the exact job of that, get this vehicle done, get the product made, and get the vehicle out the door today.

3:49 -So I'm here checking out the damage.

4:01 -Checking out the damage that's on the vehicle, seeing what that looks like, but also trying to see what other damage we know of that's happening on other vans.
4:09 -So I've got pictures on the computer that customers have sent us, or also, like, uh, you know, stuff that I've seen online.
4:16 -Trying to see, trying to make a versatile product that's going to suit for different occasions.
4:23 -So the short wheel base one that you've got, you've got the wheel arch here to consider, which is in the mix.
4:28 -So, it'd be great just to design a shield that will cover this part, that would be suitable for both long wheel base and short wheelbase, but looking at the way the damage is, it just ain't going to work.
4:38 -So it's two different products, you know, we're going to have to do one for one model van, and one for another model van, short wheel base and long wheel base.
4:49 -I'm going to show you some of the differences.
4:50 -If you got short wheel base, like this door here, small gap there, you've got a short wheel base.
4:57 -If you've got a long gap there, you've got the long wheel base Ford Connect.
5:04 -Trying to make the shield big, but looking at the size of the door as well, so, you know, trying to not just put a big huge lump of metal on the door, that's going to look terrible.
5:15 -And also trying to make a versatile shield that's like around this, the, like, the shapes of the van.
5:20 -So I'm looking at, like, the bends here, like this, this is quite flat as the door goes down, and then we get down to this bit, which is bending, which is sticking out.
5:29 -But in all honesty, we don't really need to protect this little part down here, that would be very unlikely for anyone to attack down there.
5:39 -And so I think that I can do something, incorporate some style and some design and a bit of finesse to the shield, make the shield look nice, and incorporate the look of the door, detract from it being just a big lump of metal on the van.
5:50 -And also help it to match the actual shape of the van, to fit nice, all at the same time, so I'm going to put a bit of style to it.
5:57 -So, version five on the go at the moment.
5:59 -With version five, we kind of adapted, I've already got the shape basically as it needs to be, and now I've added in some style to the shield to make it so it's going to look nice on the van.
6:09 -Also added in, like, the hole location, but where we'd be drilling the holes in the bodywork of the van, which eventually we'll put studs on the shield for doing that, but at the moment it's just to test the hole location.
6:20 -Make sure they're right, if they need to be changed then we'll change them and move them, before we go and actually have to make tooling to fit the studs to the shield.
6:28 -So good to test the positions of the holes before we go to all that trouble.
6:31 -Here it is, here the holes.
6:36 -So, version five, take that to the press now, and bend it.
6:43 -Version six is looking good, more or less.
6:45 -It was the same, I just maneuvered, just had to move a couple of the holes, lower hole had to go down slightly, the other hole had to go across.
6:55 -Slight changes, slight design changes, is like couple of millimeters in the middle there.
6:59 -Slight design change at the top to match the angulation with the door.
7:09 -So, that's more or less it, our hole positions are there.
7:12 -Next thing we've got to do is cut a gasket for it.
7:22 -Okay, one gasket.
7:24 -So we're getting there, we're getting in business, right, things already moving along.
7:28 -Here, we've got all our tooling made, um, sorted, ready to go, so we can do the studding, fit the actual studs onto the shields.
7:39 -I've got a production batch of shields here on the laser right now, which are in the brush stainless steel finish, and that's going to look really nice, you'll see that in a few seconds on the video.
7:50 -Might take us an hour or so actually in real life, going to get these shields into the press, going to bend them, going to fold them, then we're going to get the studs on, going to get the shield onto this van, and get the pictures ready so we can make the instruction manual, in case you guys are fitting them yourselves, or if you're buying them from our website, or from Amazon, or from eBay.
8:09 -And, uh, then we're going to get this customer away, get him out of here, so he can go home, get on with his day.

8:50 -A few bends in that shield, um, some of them quite prominent where you can see following the swage lines of the van, and there's other ones in there which you can barely even notice.
