Higher-security deadlock fore-ends

I designed and prototyped four stronger lock-case fore-ends in response to changing attacks on hooklocks and presented the improvement to the lock manufacturer. Although there was initial interest, the designs were not taken into production.

I considered developing a complete range of deadlocks, but chose to keep Sussex Installations focused on researching, designing and manufacturing the best vehicle-specific shielding we could.

Returning to improve the original Stealth Shield

The Ford Transit Custom side-load-door Stealth Shield was one of my earliest and most important internal latch-protection products. As my understanding of layered construction developed, I returned to that earlier design rather than limiting the improvements to future products.

I redesigned the most vulnerable areas to use double-layer stainless-steel protection, retaining the concealed vehicle-specific fit while concentrating extra material where I believed it would make the greatest difference.

Continuous improvement should not apply only to the next product. When a better idea can strengthen an earlier design, that design deserves to be revisited too.

The Bat Shield

A difficult vehicle-body shape could not be reproduced through ordinary press-brake folding. I developed multiple folds in different directions so the perimeter and critical support points followed the vehicle even where the middle of the shield did not touch.

The Version 36 profile became known internally as the Bat Shield.

Multi-layer shield design breakthrough

I realised that both stainless-steel layers could reinforce the face most likely to be drilled while the remaining areas of each part continued around the mechanism to create greater wrap-around protection and attack deflection.

This principle directly influenced the later triple-layer flagship Stealth Shield.

Out-developing my own double-layer shield

When the new Ford Transit Custom was released, its side-load door retained a familiar vulnerability around the latch and central-locking mechanism. My original plan was to create the type of protection I had already developed successfully for other vans: double-layer stainless-steel protection in the most vulnerable places, together with wrap-around features intended to deflect angled attacks.

After completing the double-layer shield, I realised that there was still enough space inside the door to add a third layer of stainless-steel protection.

We had never seen one of our double-layer shields drilled through and, as far as I knew, nobody in the van-security industry had made a shield with triple-layer protection in its most vulnerable areas. It would have been easy to decide that the double-layer design was already good enough.

Experience had taught me, however, that security design is not only about the way thieves attack vehicles today. It must also anticipate how they may attack in the years ahead. The ferocity of attacks tends to increase rather than reduce, so I decided to out-develop my own previous work.

The completed shield combined triple-layer protection in the most vulnerable areas with concealed, vehicle-specific and wrap-around protection intended to resist and deflect attacks approaching from different angles.

Do not stop when a design is already good enough if the available space allows you to create something stronger for the attacks that may come next.

More than two years later, the shield remains undefeated by the real-world attacks we have seen and has become widely regarded within the trade as a benchmark for internal latch-protection shield design.

Power-latch adaptation

Ford's optional power latch added a cable that made the original triple-layer shield incompatible. Rather than cutting away a large protective section, I developed a difficult fourth appendage that allowed the cable to exit while preserving the shield's wrap-around protection.

Multi-axis press-brake forming

I developed a cross-directional forming method in which the same component was bent across multiple axes, allowing it to follow concave, convex and compound vehicle-door shapes using our existing CNC press brake.

Slim Shield Extensions

The original Shield Extensions adapted repair coverage where damage sat just outside the main shield. Slimmer versions were developed for doors where the panel shape left only a narrow strip above or below the shield.
